The Four-Stage Bio-Polymer Process
Stage 1: Renewable Feedstock Cultivation
The journey begins in maize and sugarcane fields, where tw of nature’s most efficient carbon-sequestering crops are harvested. These crops don’t just grow quickly – they actively pull CO₂ from the atmosphere as they develop.
After the crop is extracted for human and livestock food production, what remains isn’t waste – it’s the foundation of our Bio Polymer material. These renewable by-products are transformed into a plant-based polymer that’s designed to perform like polypropylene, polyethylene, or polystyrene.
This isn’t about competing with food production. The by-products we use are the remnants of an existing agricultural process, giving new purpose to material that would otherwise go unused.
Stage 2: Engineering Plant-Based Pellets
The plant-based by-products undergo precision engineering to transform them into biodegradable pellets. This formulation process creates a material that matches the strength and processing characteristics of traditional plastics like polypropylene, polyethylene, and polystyrene.
Critically, whilst the material is engineered for durability and performance during use, its biodegradable properties are maintained throughout the pellet production process. The result is a plant-based polymer that’s strong when needed but designed to break down safely at end of life, without leaving persistent microplastics in the environment.
These finished pellets are then delivered to our Cornwall facility, where they integrate seamlessly into our existing injection moulding processes – no special equipment required, just a plant-based alternative to conventional plastic pellets.
Stage 3: Solar-Powered Manufacturing
When bio-polymer pellets arrive at our Bodmin facility, something quite remarkable happens. As we heat and mould the material using our injection moulding technology – the same equipment we use for our recycled plastic ranges – the factory fills with the distinctive sweet aroma of sugar and caramel.
It’s a delightful reminder of the plant-based origins of this particular material. That scent serves as a daily confirmation that bio-polymer brings something unique to our diverse sustainable product range.
Our Planet Positive Promise extends to every aspect of production. Like all our products, bio-polymer items are manufactured using renewable solar energy and printed with plant-based inks. Each product is made to order, eliminating overproduction and reducing waste.
Stage 4: Zero Waste Commitment
Our zero-waste approach applies across all our manufacturing. Any offcuts from production or products that don’t meet our quality standards aren’t discarded – they’re fed straight back into our production cycle.
